In the sector of industrial mechanical design, one of the most critical – and often underestimated – aspects is the thermal management of electric motors.
An engine can be correctly sized in terms of torque and power, but if the operating temperature If it is not properly controlled, reliability can be drastically reduced over time.
Real-Cycle Engine Testing: Analysis Under Actual Operating Conditions
In our case study we did not limit ourselves to license plate data.
We tested the engine:
- In the real machine cycle
- With actual times and speeds
- With real operating load
- Until the stable operating temperature is reached
This approach allows us to determine:
- If the engine is sized correctly
- If there is sufficient safety margin
- If additional dissipation is needed
The operating temperature is the key parameter for evaluating the thermal efficiency of a system.
Thermal imaging analysis: identifying thermal hotspots

The use of the industrial thermal imaging camera It allowed us to perform a detailed thermal analysis of the engine.
Thanks to thermographic images it was possible to:
- View the temperature distribution on the carcass
- Identify critical areas (hotspots)
- Identify points with anomalous heat concentration
- Evaluate the effective ventilation of the component
This type of analysis is essential in industrial machinery design, because it allows for targeted intervention.
Technical assessment: acceptable temperature or intervention necessary?
To determine whether the temperature was acceptable, we considered:
Motor insulation class
Actual ambient temperature
Installation in a closed or ventilated compartment
Design safety margin
Customer-required service life
Even though the temperature was within the maximum limits declared by the manufacturer, we found a small margin in relation to the machine cycle.
In view of industrial reliability, constantly working close to the thermal limit is not an optimal solution.
We therefore decided to intervene.
Design of heat sinks for electric motors
hotter, we designed strategically placed aluminum heat sinks in critical areas.
The intervention included:
- Study of the heat exchange surface
- Choice of high conductivity material
- Fin geometry optimization
- Verification with new thermographic analysis
Results obtained:
- Reduction of the operating temperature
- Improved thermal stability
- Less stress on the windings
- Estimated increase in engine life
Targeted dissipation is a more efficient solution than oversizing the motor, which would lead to higher costs and larger dimensions.

A correct one efficiency-oriented mechanical design means:
